when he says 'beef' them up ye he means using thicker wire which can help and old wire with corrosion in is no good but generally if theres corrosion which is high resistance it wont get hot as there is less voltage/current going through it.
it is strange why the soleniod is getting hot i dont think it should be possibly a sign that its no good i dont think there is a way to test them possibly a resistance check over the pins but i dont no what they should be.or maybe there is a short in the wiring?
i would check the voltage to the fuse it should be battery voltage 12v or there abouts and check what the battery is charging at when its running possibly the regulator rectifier is on its way out and over charging causing higher voltage to the soleniod causing it to burn the fuse out, and would explain why its getting so hot, just a thought and an easy check to do.

Yeah i mean use thicker wire, but if the wire thats being used at the moment is corroded then you can use the same thickness wire to replace it because it wont be corroded if you buy it new.

You should be able to buy colour coded wire from maplins, maybe not exactly the same as is already there, but close enough.

Its getting hot because its trying to pass the same amount of current to turn your starter motor for a larger amount of resistance, thats if the wire is corroded and causing that in the first place.

Have you thought about buying a 2nd hand one from 'falloffslowly' our resident ZXR breaker???

Why would my 30amp fuse keep melting its not blowing just the plastic around it is melting,the starter relay it goes into is getting very very hot should this be?

I put this question up on a irish site and a bike mechanic said that the valve clearances need doing,could this cause it to get hot as i can't see how.

valve clearances wont cause a relay/soleniod to get hot no way.
have you done the checks i said about the charging voltage.....i think its worth while only takes 5 mins and doesnt cost anything (presuming you have a multimeter)

yeah tried to do it yesterday but multimeter was playing up and its only new.Will give it another go

Just had a little play around and took off the red connector off completely as was melted,i also cut down the red/yellow wire a little and fitted new spade connector to this and fitted back on,bike is now running again for now.

well atleast the bike is running but you need to find the problem before it damages anything else and in worse case senario it might cause a fire if its melting the fuse and holder.
i had a read on the link to the forum and they just seem like a bunch of :wanker s on there id stick to this site people are much more helpful.

They are mate bunch of nob heads,I have a mechanic looking over the bike in the week just waiting on parts from cradleys to arrive so he can fit them so i'm glad its running because i have to ride it up to him and its a 40 mile journey.
